Reliable sources from the set of Heroes have told us that the actor has been seen around town with massive burns marks all over his face.
Fortunately, it’s safe to assume this is simply another Heroes spoiler - remember, Nathan did fly off into the atmosphere with his exploding brother to end season one. That sort of thing can leave a scar.
